A wooden door wholesaler from America, Mina Hana, had a batch of affordable apartment projects on hand and needed to purchase some white primed invisible doors. But first, she required us to provide a wooden door model for their reference, and they've only gave us one week. The time was so tight for us.

To make sure the customer gets the shipment on time, we worked overtime, stayed late, and completed this invisible door model in just 5 days.

This small wood door is a proportionally reduced-scale model. The door leaf itself is 400mm high, 300mm wide, and 55mm thick. Inside, the core is filled with solid wood blocks, and the assembly includes two 3D invisible hinges along with a minimalist integrated lock set. The model is surrounded by a dummy wall for matching.

The specific production process is as follows:

  1. Material Selection: Use LVL solid wood as the framework and solid wood acoustic silent board as the door core.
  2. Door Skin Treatment: Apply wood grain paper to high-density fiberboard (HDF) to ensure a flat surface.
  3. Cutting Materials: Cut the wood battens and door skins according to the process sheet.
  4. Assemble the Skeleton and Fill the Door Core.
  5. Assemble Door Leaf: Apply glue to the door skins and press them onto the core framework to form the door panel.
  6. Press the Door Leaf and frame: Due to the small size, add a few scrap boards as auxiliary supports during pressing.
  7. Door skin sanding: After pressing, sand every surface of the door skin with sandpaper to ensure a smooth, flat, fine finish with no burrs.
  8. Seal the surface: Spray the first coat of transparent primer.
  9. Continue sanding.
  10. Apply the first coat of polyester white primer.
  11. Low-temperature baking at 50°C (122°F).
  12. Second sanding: Polish again with a professional sander.
  13. Apply the second coat of polyester white primer.
  14. Low-temperature baking at 60°C (140°F).
  15. Router Hinge and Lock Holes: Due to the small size, manual routing/cutting is required.
  16. Install the Frame, Wall Panel, and Dummy Wall.
  17. Install the Door Lock Set.
  18. Test for Smooth Door Swing.
  19. Clean the Surface.
  20. Packaging: Inner layer - PE bag and protective film; middle layer - wooden crate; outer layer - carton box.

The above processes were very complex and originally required 10 days to complete, but we managed to compress them into just 5 days. Material selection, making the door skin, and filling the door core took only half a day. Pressing the door panel and the frame panel took 1 day. Then 1 more day for sanding, applying primer, and drying. Followed by topcoat application and another day of drying. On the fifth day, we began hand-cutting and drilling the hinge slots and lock holes, then assembled the finished product. Because the model was extremely small, many machines couldn't be used, so the entire process was done by hand. It wasn't until the end of the workday that we finally installed the invisible hinges and one-piece integrated lock. After dinner, we continued working-assembling the door frame, wall panel and the false wall, testing whether the door opened smoothly, and demonstrating the operation of the integrated invisible key lock. Finally, we cleaned the surface, packed the product, and created a wooden crate for shipping. By 10 p.m., the courier had finally taken the package away.
